Here's the final version, it will get some areas of sanding, sealled with resin, and we'll build a mold off of it.

It was definitely a learning experience for us, we ran into some issues with MDF that we didn't forsee.
MDF is not constant density. Better to use high density tooling foam or tooling wax. But it looks good.
 
After a small hiatus from this project, I've been back at it the last couple of days.

The center section ended up with several areas of concavity in it from the particle board warping as it was machined to the thin final geometry.

After sheeting the bottom with plywood on the mill fixture to remedy the concave areas and sealing the majority of the center section, the curing resin caused the center section to "taco shell" (see picture) due to the thin bottom.

The plug will be run through the band saw and I will keep the machined sponsons and attach them to a plywood center section. the CS will be built using the mill fixture as a jig to keep everything straight and true.
